The corridor reorder that came back wrong

A facilities manager called me in March. Twelve classroom doors, one corridor, and he had ordered twelve kick plates by reading the numbers stamped on the old ones. Every plate arrived two inches too wide. He had measured the plate. Not the door.

That is the whole problem in one sentence, and I have watched it happen more times than any other trim mistake in the field. The plate somebody installed in 2003 was already the wrong size. Somebody cut it, somebody fudged it, somebody ordered whatever was on the shelf that Tuesday. Now it is the reference standard for the next order, and the error just propagates down the hallway for twenty years.

Measure the door leaf. Every time. The plate on the door is evidence of a previous decision, not evidence of the correct size.

How to size a kick plate: the width math

For a single door, the rule is door width minus 2 in. A 36 in door takes a 34 in plate. A 34 in door takes a 32 in plate. That inch of reveal on each side keeps the plate off the stop on the hinge side and clear of the edge on the strike side, and it gives you a margin so a slightly out of square opening does not bind the plate against the frame.

Now the part that trips everyone up.

On a pair of doors, the math changes to door width minus 1 in per leaf, and people get this backwards constantly. The instinct is that a pair needs more clearance, not less, because there are two plates that could collide in the middle. The opposite is true. On a pair, the leaves meet at the center where there is no frame stop to clear, so you only need the reveal on the outer edge. Take a full inch off the width instead of two, and the plate still stops short of the meeting edge where the astragal lives.

And the collision case, the one people are actually afraid of. If you go too wide on a pair with an overlapping astragal, the plate on the inactive leaf sits under the astragal, the plate on the active leaf hits it on close, and you get a metal on metal clack every single time that door shuts. I have been called out to a hospital corridor for exactly that noise. The fix was a pair of correctly sized plates and a bag of new screws, but the maintenance crew had spent six weeks adjusting the closer trying to chase a sound that had nothing to do with the closer.

Rated doors have a separate ceiling

On a labeled door, a protection plate that reaches higher than 16 in from the bottom of the door needs to be listed for that use, and it has to stay inside what the door manufacturer's listing allows. A standard 8 in kick plate is nowhere near that line. An armor plate is, so check the label before you order one for a rated opening. Do not guess. The inspector will not care that the plate looked correct.

Height conventions, and where each plate actually lives

A kick plate runs 8 in tall and sits at the bottom of the push side. This is the default for corridors, classrooms, and anywhere a cart or a foot is going to hit the door daily. The 8400-US32D-8x35-B-CS is that standard 8 in height in satin stainless, and the 35 in width lands on a 37 in leaf or on each leaf of a 36 in pair.

Mop plates run 6 in and mount on the pull side at the bottom rail. It is there to take the wet mop head and the bucket corner, not a shoe. The 8400-US32D-6x35-B-CS covers that height. Restrooms and cafeteria doors earn these fast.

An armor plate is the tall one. It runs from the bottom of the door up to just under the lock, which usually puts it somewhere in the 34 in to 48 in range depending on where your lock centerline sits. The 8400-US32D-34x42-B-CS gives you 34 in of height on a 42 in width. Loading docks, kitchens, service corridors. Anywhere the door takes a beating with a hand truck.

If hands are the problem rather than feet, that is a different piece of trim. A pull plate like the 8302-6-US32D-3-5x15 handles the grab point up top. Different job, same finish family.

Bevel, countersink, and the screws nobody thinks about

CS means countersunk. The screw holes are dished so an oval head screw seats flush with the face of the plate. This matters more than it sounds. A plate without the countersink takes a screw head that rides above the surface, and on a kick plate that is exactly where a mop, a cart wheel, and a boot toe all pass. Those heads snag, they back out, and then you have a plate hanging off two fasteners at an angle. I have pulled plates off doors where the screws had walked out so far they were scratching the threshold on every swing.

Finish matching, and one thing to dismiss

US32D is satin stainless, and it is the finish you want on most commercial work. It hides fingerprints, it takes abuse, and it matches the hinges and lever trim already on most institutional doors. Bright stainless looks sharp on day one and shows every scuff by day thirty. On a corridor, go satin.

Here is what I will dismiss. The idea that you need to match the plate finish to the closer. You do not. The closer sits at the top of the door in a different visual zone, and half of them are aluminum lacquer anyway. Match the plate to the hinges and the lock trim, which are the pieces the eye reads together at the bottom and middle of the leaf.

Common questions

What size kick plate do I need for a 36 inch door?

A 34 in plate, if it is a single door. Door width minus 2 in is the single door rule. If those 36 in leaves are half of a pair, you want 35 in each instead, because a pair only needs the reveal on the outer edge.

Can I just measure the old plate that is coming off?

No, and this is the mistake that causes the most reorders. The plate on the door was very likely sized wrong by whoever hung it, so copying it copies the error. Put a tape across the door leaf itself and do the math from there.

What is the difference between a kick plate and a mop plate?
